AI in Packaging Design: How to Prevent Costly Mistakes
Artificial intelligence is shaking up the world of packaging design and has become an everyday tool for designers and marketers. AI excels at creating visuals, but it doesn’t understand the laws of physics, material properties, or printing technologies.
How can you avoid a situation where a visually appealing image on your screen becomes an impossible task in practice?
Why AI-Generated Packaging Cannot Be Sent Straight to Print
Generative AI operates on the level of pixels, not physical materials. This means that an AI-generated image has no connection to real-world manufacturing capabilities. At Ecoprint, we occasionally receive designs created with the help of AI that reveal certain limitations:
- Unfeasible structures: AI draws packaging that lacks fold lines, glue flaps, or opening/closing mechanisms (locks). A box corner may look sharp and clean in an image, but bending the material that way without tearing the paper is impossible in reality.
- Material incompatibility: Artificial intelligence doesn’t know how much the product inside the package weighs. In the picture, a thin paperboard might hold a heavy glass bottle, but in reality, that solution would require corrugated cardboard.
- Incompatible print effects: Metallic foil stamping or spot UV varnish shown in the image might sit where it cannot technically be applied – for example, directly on a fold line or over the edge of the box.
- Scale and blind spots: AI does not account for die-lines, bleed areas, or blind spots where essential information or printing cannot be placed.
If a client approves such a design before a technical review by the manufacturer, an unexpected roadblock can arise. The design has to be redone, which in turn creates extra costs and can delay the final completion date.
The Solution: Involve a Packaging Partner in the Idea Phase
To ensure the creativity offered by AI doesn’t go to waste, we recommend involving an experienced packaging partner right at the beginning of the design process. While AI provides the direction and visual idea, a packaging expert helps convert it into an executable solution.
By involving the Ecoprint team in the idea phase, you prevent a scenario where a finished design needs to be reworked. Our product development technologist helps select the right material and creates an accurate die-line before the designer starts refining details and creating the final visuals.
In addition to technical execution, current regulations must be considered. The EU Packaging and Packaging Waste Regulation (PPWR) sets stricter limits on material recyclability and void space within packaging. A packaging partner can guide the design from the very start so that it complies with all laws.
A Practical Workflow: From Idea to Functional Packaging
To ensure an efficient and cost-effective process, it pays to follow a step-by-step model:
- Idea generation using AI: Use artificial intelligence to create mood boards, test color combinations, and find a visual direction.
- Initial consultation with a packaging partner: Share the chosen visual direction with the Ecoprint team. We evaluate structural feasibility and suggest suitable materials.
- Structural design and drawings: Our product development technologist establishes exact dimensions, folding and cutting lines, and glue strips. The designer gets a precise technical foundation: the die-line.
- Applying the design to the die-line: The designer adapts the visual according to the drawing, respecting die-lines, bleeds, and blind spots.
- Prototyping: Before selecting final materials and running a large print job, we produce physical sample packages. This allows us to verify the solution’s functionality and overall visual cohesion.
By following this workflow, the result is packaging that looks just as impactful as the initial AI draft – while being sturdy, technically achievable, budget-friendly, and fully compliant with regulations.
Summary and Next Steps
Today, artificial intelligence is a fantastic tool for generating ideas and accelerating the creative process. However, AI cannot replace expertise in materials, printing technologies, and packaging construction. To ensure a unique concept transitions from the screen to the store shelf without costly reworks, technical expertise should be brought in as early as possible.
